One Minute Mentor: Distortion in Tool Steels

Some of the main interactions  that occur during the heat treatment of steel alloys including temperature, microstructure, and stress/strain. Especially for tool steels these interactions are mainly influenced by the carbon content in the steel matrix, the types and relative amounts of the alloying elements, and the carbide formation/transformation/precipitation characteristics of the alloy system.

Heat treatment involves changes of temperature with time, which determine changes in microstructure. The rate of temperature change results in a change of microstructure which is described by phase transformation kinetics, as in e.g. TTT (time-temperature-transformation) diagrams; every phase transformation releases/absorbs latent heat, which influences the temperature field. An inhomogeneous temperature distribution, i.e. temperature gradients, within the tool during heat treatment can generate thermal stresses that lead to plastic deformation, if the yield strength of the material at that temperature is exceeded. Every mechanical deformation generates heat which, in turn, influences the temperature field. Furthermore, there is an interaction between the stress state and the microstructure. Phase transformations can result in micro-plastic deformation, which can be globally described using transformation plasticity models.

Constellium’s Muscle Shoals facility receives Department of Defense grant to increase casting capacity

Constellium, Muscle Shoals, AL, announces that its facility has been selected by the U.S. Department of Defense (DoD) for a $23 million investment under Title III of the Defense Production Act to rebuild its Direct Chill aluminum casting center.

The funding was awarded via the Defense Production Act Investments (DPAI) Program, overseen by the Manufacturing Capability Expansion and Investment Program (MCEIP) in the Office of the Assistant Secretary of Defense for Industrial Base Policy. Constellium will use the funds to install state-of-the-art casting equipment on the site of a dismantled casting center, adding up to 300 million pounds of annual casting capacity. With this added capacity, the plant expects to increase its recycled input, reduce its use of primary metal, and provide the U.S. industrial base with an additional, self-reliant domestic source of supply for aluminum rolling ingot.

“This investment under the Defense Production Act will enable our industry to meet the rapidly increasing demand for the aluminum products needed not only for our national security but also necessary for the overall U.S. manufacturing sector and a healthy economy,” commented Buddy Stemple, President of Constellium Muscle Shoals. “We are very excited to have this opportunity to partner with the DoD to help strengthen our industrial base.”

Constellium Muscle Shoals is a major aluminum sheet supplier for the packaging and automotive markets. The plant has the capacity to produce over 1 billion pounds per year of finished aluminum coils. Muscle Shoals also operates a world-class recycling center able to recycle the equivalent of 20 billion aluminum cans per year.

Steel Dynamics announces leadership appointments

Steel Dynamics Inc., Fort Wayne, Ind., announced leadership appointments for James Anderson and Chad Bickford. Mark D. Millett, Chairman and CEO, expressed his excitement, praising their leadership qualities and positive influence within the company. James Anderson has been named Senior Vice President of the Long Products Steel Group, effective May 1, 2024. His new role will see him overseeing operations that include four EAF long product steel mills and various smaller facilities, together capable of shipping nearly five million tons of steel annually.

Bickford, who also reports to Schneider, transitions from his recent role managing the Butler Flat Roll Steel Division. His extensive background in steel fabrication operations and leadership, including a stint as General Manager at the Virginia steel fabrication facility, prepares him well for his new responsibilities overseeing seven manufacturing facilities across the U.S. and Mexico.

Seco/Vacuum awarded nine-furnace contract

Seco/Vacuum, Meadville, Pa., announced it has secured a record-breaking contract for nine furnaces in June. The order includes three Vector vacuum Furnaces and six tempering furnaces, along with necessary auxiliary systems, marking a significant expansion for a returning heat-treat partner that already operates twelve Seco/Vacuum furnaces across North America.

The new furnaces are part of the heat-treater’s strategic shift from atmospheric heat treatment to vacuum processes. This transition aims to modernize their facilities, offering cleaner, safer, and more cost-effective operations. Vacuum processes also allow for finer control and reduce the carbon footprint, aligning with contemporary environmental standards.

The Vector® furnaces, known for their versatility in heat-treating processes like hardening, tempering, and brazing, will primarily be used for hardening due to their high-pressure gas quench capabilities. These furnaces ensure high uniformity and consistency in heat-treated parts, with enhanced batch processing speed and reduced energy and gas usage.

The accompanying Tempering Furnaces, designed for efficient atmospheric tempering, feature convection heating for faster process temperatures and smoother workflow integration, crucial during the often-congested tempering stage.

To support the intensive hardening cycles of the Vectors, six tempering furnaces were chosen to maximize throughput and efficiency. Each furnace, both vectors and temperers, are front-loading with a capacity of 3,300 lbs and dimensions of 36 x 36 x 48 inches.

The full modernization will require a temporary shutdown of existing operations. Seco/Vacuum will mitigate downtime by also acting as the general contractor, overseeing the installation of furnaces, systems, and necessary infrastructure, ensuring a swift resumption of operations with new capabilities.

Nitrex announces second endoflex generator order from South American automotive company

Nitrex, Quebec, announced that an automotive company in South America has placed a follow-up order for a second EndoFlex generator from UPC-Marathon, a Nitrex company. Following the successful installation of a 200 m³/h EndoFlex unit last year, the new generator, with a similar capacity, aims to enhance stability, ensure consistent composition and gas flows, and prioritize top-tier quality in automotive gear boxes while achieving efficiencies in heat treatment operations.

Before adopting the EndoFlex solution, the manufacturer relied on four outdated generator units, each with a capacity of 70 m³/h and consuming 80 kW of power. Remarkably, with the same 80 kW of power consumption, the EndoFlex generator delivers an impressive 200 m³/h capacity. This transition represents not only a remarkable 75% reduction in power consumption but also a significant boost in efficiency and cost-effectiveness for the customer.

The shift to EndoFlex also signifies a substantial contribution to operational efficiency and sustainability efforts. The new generator streamlines maintenance procedures, adheres to stringent quality standards, and reduces CO2 emissions. EndoFlex’s precision control over gas quality and production for the neutral hardening furnace enhances product quality, reduces operating costs, and optimizes energy consumption. Researchers overcome manufacturing challenges in aluminum alloys with nano-treatment

Researchers at the University of California, Los Angeles, have achieved a significant breakthrough in the field of metal additive manufacturing (AM), specifically with Al–Cu alloys like AA2024, which are prevalent in the aerospace and automotive industries. 

These alloys are known for their high strength and good fatigue resistance but have been notoriously difficult to work with in additive manufacturing due to issues like hot cracking and other solidification defects.

The UCLA team has successfully developed a nano-treated AA2024 deposition that incorporates TiC nanoparticles, leading to a groundbreaking enhancement in the manufacturing process. This new method allows for the additive manufacturing of AA2024 without the occurrence of cracks, a common issue that has hindered broader adoption of these materials in high-precision sectors.

Microstructural analysis conducted by the researchers reveals that the TiC nanoparticles not only reduce the susceptibility to hot cracking but also refine and homogenize the grain structure of the alloy. The grains were significantly refined to an average size of 23.2 ± 0.4 μm. This refinement contributes to the material’s enhanced properties, including its mechanical performance.

These findings highlight the potential of nano-treatment techniques in overcoming the longstanding challenges associated with high-strength aluminum in additive manufacturing. This advancement not only paves the way for more reliable production of critical components in aerospace and automotive applications but also promises to expand the capabilities and applications of metal additive manufacturing technology.

One Minute Mentor: vacuum furnace setup

A simple but most effective and very flexible vacuum furnace setup, the single-chamber furnace, consists of one chamber in which the workpiece is both heated (convectively, through vacuum heating) and cooled. Cooling or quenching is accomplished by a closed-loop cooling system.

The pressure vessel is filled with inert gas. This gas is circulated inside the chamber, blowing the inert gas across the workpieces to pick up heat and for further recooling across an internal or external heat exchanger. In order to quench rapidly enough to obtain the desired microstructure of tool steels in various sizes and shapes, it is necessary to increase the pressure and/or flow patterns of the quench gas (usually nitrogen). This is accomplished by high-velocity, high-pressure blowers that have reported cooling gas pressures of up to 20 bar. Turbine powers up to 450 kW are necessary to handle these quenching processes.

Solar Manufacturing ships Mentor Pro Furnace to a global leader of wire mesh products

Solar Manufacturing, Sellersville, PA, has shipped a Mentor Pro Model HFL-3036-2IQ vacuum furnace to a customer specializing in engineered knitted wire mesh solutions. 

They are a USA-based company and a global supplier for the automotive, food service, and janitorial industries. The furnace will be primarily utilized for vacuum annealing materials that are susceptible to adverse effects of their mechanical properties when exposed to any levels of oxygen or nitrogen.

The Mentor® Pro features a molybdenum shielded hot zone measuring 18” wide x 18” high x 36” deep, capable of operating temperatures up to 2400°F, and a workload weight capacity of up to 1,000 lbs and includes the SolarVac® Essentials PLC-based control system. The internal gas cooling system with a 50 HP drive motor is capable of quenching workloads at 2-bar positive pressure in either nitrogen or argon.

DENSO company and Furukawa initiate demonstration to expand automotive recycling process

Furukawa Electric, Japan and other partners have been chosen by an industry-government-academia collaborative project aiming to expand the recycle content for automobile in the fiscal year 2023 supported by Ministry of the Environment, Japan.

The project, titled “Demonstration of Manufacturing-and-Recycling Integrated Process for Horizontal Cycle Enabled by Automated Sophisticated Dismantling of ELVs, (end-of-life vehicles)” has begun in early March and is scheduled to conclude by the end of January 2025.

In recent years, the automotive industry has sought to transition to a circular economy to achieve a more sustainable society. One Minute Mentor: Vacuum Furnaces

Driven by the development of new tool steels—which were property-wise tailor made for applications such as aluminum die casting, drilling, and tools and dies for the plastic industry—but also due to rising dimensions of the tools, the demands on vacuum-hardening technology have changed in recent decades. One of the most important considerations that must be met is the accomplishment of highest dimensional stability with optimal microstructural properties and minimal change of the surface of the workpieces. Minimizing exposure to air during the heat treatment by reducing the quantity of oxygen in a heat treatment furnace, as with creating a vacuum, is an excellent method for preventing changes in surface appearance and chemical composition.

L&L special furnace company ships large box furnace for investment castings company

L&L Special Furnace Company, Aston, PA, delivered a large floor-standing box furnace to the heat-treating department of an investment castings supplier. The furnace will be used as support in the customer’s tool and die production along with tempering of finished castings.

 

The L&L model XLE3436 box furnace has an effective work zone of 34” wide by 22” high by 32” deep. It is equipped with a direct-lift vertical door with a floor switch to activate. The cantilevered vertical door eliminates the need for the upright structure to reduce the overall height of the equipment.

 

The furnace includes a program control and overtemperature protection. A four-zone SSR control with digital biasing is provided to balance temperature gradients. The XLE3436 also features a paperless chart recorder with six thermocouple inputs, a heavy-duty Inconel sheathed thermocouple, a recirculation fan, and an atmosphere-sealed case for deployment with inert atmospheres.

 

The inert blanketing gas enables the part to be heat-treated with minimal surface de-carb. A stack light indicates the furnace status via an audible and visual indicator light mounted on top of the control.

Wisconsin Oven ships batch ovens to the manufacturing industry

Wisconsin Oven, East Troy, announced the shipment of two custom-designed Gas Fired Batch Ovens with roll-up doors. The ovens will be used to hold molded urethane wheels prior to a curing process.

The batch ovens have a maximum operating temperature of 350°F and work chamber dimensions of 9’ wide x 4’6” long x 10’6” high. The ovens are designed with electrically operated roll-up doors in the front of the oven constructed from high-temperature fabric. The door controls allow the door to open halfway or all the way by a command from a loading robot. In addition to the roll-up door on the front, a bi-parting, side-hinged, horizontal swing door is located on the rear of each oven.

These batch ovens feature a horizontal airflow arrangement, which is ideal for products arranged in multiple tiers where heated airflow cannot be directed vertically through the product. Both ovens utilize a Watlow F4T digital controller that includes a 4.3″ color touch screen, PID temperature control with adaptive tuning, and Ethernet communication capabilities for temperature control. A remote display for the flame relays is also mounted to each control panel to provide an annunciation of operation along with fault and diagnostic information.

ALD develops a new powder recycling process for a sustainable circular economy

ALD Vacuum Technology, Germany, has developed an additive manufacturing solution, the EBuild 850 that can process powder with a wide distribution, enabling it to be used not only in industrial-scale part production, but also in powder recycling efforts.

One Minute Mentor: High-Performance Line

The continuous heat treatment of tool steel is applied to low- or medium-alloyed carbon steel strips as well as martensitic stainless steels. The described lines produce high-quality strip with respect to uniform structure, flatness, and bright surface finish. High quenching rates are necessary, especially for plain carbon steels. Cooling gradients of up to 600 K/s are possible in a molten lead-bismuth quench. Because two-stage quenching technology provides considerable advantages over quenching in oil, this method has been adopted worldwide. It is also possible to achieve isothermal transformation to bainite and pearlite using a molten metal quench, so this type of hardening and tempering line is extremely versatile.

The configuration of a high-performance line involves an entry and exit section of the strip handling equipment. The hardening section consists of the austenitizing furnace, the molten metal quench or hydrogen quench, and a martensite cooler.

Solar Atmospheres adds Boeing approval

Solar Atmospheres, Souderton, PA, has announced the addition of Boeing BAC-5613 approval for the processing of titanium for Boeing aircraft. With this approval, all five Solar Atmospheres facilities are approved to process Boeing end-use titanium components requiring vacuum heat treatment.

Mike Moyer, vice president of sales for Solar Atmospheres of Eastern Pa facility said that “We are proud to announce this addition to our scope of approvals for Boeing. Constellium’s leadership development program receives Silver Award

Constellium, Paris, has received the Brandon Hall Group Silver Award in the “Best Unique or Innovative Leadership Development Program” category. 

This award recognizes the excellence of the Leadership Development Program, a  global learning and development initiative aimed at giving mid-level leaders a broader vision of the business outside of their functions and local market, and to equip them with tools to reflect on their leadership style and inspire their teams. 

The leadership program is a nine-month journey that includes a combination of in-person sessions, virtual individual coaching, team pod sessions, and a 360-degree assessment.
